WernerFive new designs cover 75 products
CCC help Werner solve packaging problems – one rung at a time!

WernerWerner is the UK's leading ladder manufacturer and are renown for high quality ladders and access equipment. In an interview with Paul Scarborough, Production Manager for Werner UK, we discussed the challenges and the solutions needed for finding the ideal corrugated packaging design.

Werner's packaging for its ladders was an oversized, cumbersome, brown box that almost covered the product in its entirety. Added to this, they required additional man-hours in the factory, as the boxes had to be cable tied to the ladders so the product would stay in place inside the box. They also stumbled on another issue. Werner believed that the box would be for transit purposes only, but it wasn't! "We found out that the ladders were being displayed in store with the corrugated board and cable ties still on, so it was critical for us to address the aesthetics of our packaging," explains Paul. "Our understanding was that the stores would remove the transit box and display the ladders, but this was not the case."

This is when Werner turned to CCC for a solution. "It was very much a two-part conversation. We said 'here's our problem, and here's our product'. CCC was very helpful in terms of developing a cost-effective solution that not only protected the ladders in transit, but also gave it some decorative appeal for when the unit was being displayed in store," continues Paul.

WernerWernerThe initial brief proved quite challenging for the design team at CCC. "It wasn't a standard box to produce by any means, it was really complex," explains Mark Wilcockson, Managing Director at CCC. "When one thing changed, something else had to be moved or changed. But after several revisions of the packaging, we had developed the best result to solve Werner's problems." Paul interjects, "The difference from the old box and the new one is like the difference between night and day!"

Five news styles of boxes were designed. These new styles actually cover 75 different products across a number of ranges. The new designs are fully adaptable in size, due to the multi depth, multi crease, lock-in-tab design.

Overall, the new design delivered three main benefits:
- Improved aesthetics. “They look much neater in the shops,” confirms Paul.
- Improved fit. “It provides the product with more support and protection when in transit,” he continues.
- Production efficiency. “In terms of the product packaging line, the new style of boxes are worlds apart from our previous solution!” Concludes Paul.

CCC Packaging review results in £20,000 efficiency savings for major Kitchen supplier

Omega PLC is a brand leader in the design, manufacture and marketing of high quality fitted kitchens and furniture supplied via specialist kitchen outlets and direct to housing developers throughout the UK. With such a complex operation with high value product it is essential that their packaging provision is of the highest quality and their packaging processes are as efficient as possible.

A full packaging review was undertaken on behalf of Omega Plc one of our major clients with the aim to reduce costs in their packing and distribution departments. As products and product ranges evolve, ancillary issues such as packing and pack styles can often be left behind, suitability of materials, styles and pack efficiencies can all be compromised. Given those circumstances a packaging review can often reunite the foregoing issues with the added benefits of cost out be it labour, materials, pack consolidation or on line efficiencies.

The review consisted of a full evaluation of all packaging from the production lines through to their distribution process. The suitability of material grade, style of packaging, packing layout of the contents, fit for size and product protection in line with the efficiency of the packing lines right through to the distribution process and end user.

Such a thorough review process required 'buy in' from the management and staff at Omega. CCC's packaging specialists visited the site and liaised with the workforce to ensure they had a complete understanding of the processes and requirements.

Following this review a written report was supplied to the senior management team at Omega. As a direct result of this report benefits were gained in 3 key areas:

✓ Amending the grade of over specified material
✓ Re-arranging product into smaller boxes
✓ Changing the style of the packaging to utilise more universal packs allowing more products to fit into fewer box specifications.

This resulted in reducing the number of box variants by over 15%, which in turn impacted positively on the remaining lines by benefiting from higher volumes manufacturing, in turn reducing the unit purchase price. The total process represented an annual saving of £20,000 per annum.
